Have you got any USB3 devices operating in the vicinity of the Pi or the Router?
Does the country of the router match the wireless country of the Pi?
Can you switch off band steering on the router?

Technically yes, but it's just a 4-bay HDD caddy, shouldn't touch networking. I'll turn it off and see if there's anything else powered that might be interfering.

I don't think I actually specified on OS installation. I'll do a fresh install and check.

I can't see any option for it in the web interface, and searching 'bt smart hub 2 band steering' doesn't help much, so I'm assuming no.
I have read that the pi zero doesn't do 5GHz: Is it possibly it's trying to connect to 5GHz and stuck in some bizarre loop, and sometimes it just connects up to 2.4 fine (hence the inconsistency).
